Custom Letter Patches: Choose the Lettering Format
Lettering is a design format, not a single material. The same letter can become a flat fabric applique, a raised chenille character or a connected stitched word. Start with the intended letter shape and visual weight, then choose its construction. The photographs below show original samples; collage sizes are illustrative.
Outlined Fabric Letters
A fabric-filled letter with a stitched outline keeps a broad face relatively flat while giving the perimeter definition. For a shape such as S, check both inner turns: a thick border can close the gaps and change the character. Specify face fabric, outline colors and the complete outer dimensions, not just the colored center.
Varsity Chenille Letters
Raised yarn gives large initials a plush, varsity-style face. Small inner corners and skinny strokes can lose definition in the pile, so approve the letter at its actual size with its felt layers and border included. If a small subtitle must stay crisp, combine a bolder chenille initial with a stitched detail or choose a flatter construction.
Connected Script Word Patches
A connected word keeps its planned spacing during application, but thin joins and long swashes can become fragile or curl away from the garment. Review the complete word width, linking strokes and underline together. A discreet supporting base may be preferable to cutting every gap open; do not assume a screen outline is a workable cut path.
Individual Alphabet Pieces
Separate letters let a garment program assemble different decorative arrangements. The challenge is repeatable baseline, spacing and orientation: I, m and rounded letters have different visual widths. Supply an approved placement layout and quantity for each character. Confirm how pieces and sets are counted in the quote rather than assuming an alphabet assortment satisfies the MOQ.
Decorative Multi-Color Letter Shapes
Drips, outlines and contrasting color regions give letters their character, but narrow protrusions need enough support to survive cutting and attachment. Check whether the motif is a separate piece or part of a connected design. Preserve key color boundaries at finished size; use printed detail when tiny gradients or photographic effects are essential.
Border and Backing Options
Approve the outer silhouette and the open centers of B, O and similar characters separately. A hole in the artwork may be an actual cutout or a contrasting filled area; the proof must say which. Border width and backing add to the finished piece and must not silently reduce the usable opening.
Border finishes
Double Felt Border
Two layers of felt create a bold, dimensional outline around the chenille design. This substantial border adds structure, contrast, and a classic varsity finish.
Embroidered Border
A fully stitched edge delivers a clean, durable finish with precise definition. It is ideal when the chenille design needs a polished outline and extra edge protection.
Single Felt Border
A single felt layer provides a clean, lightweight outline that keeps the patch flexible while preserving the traditional chenille appearance.
Merrow Border
A rounded wrapped edge suits a regular badge carrying text, rather than every tight letter-shaped contour. When removable hook-and-loop backing is needed, a standard outer shape with a merrowed edge is the preferred route. Keep decorative text inside that stable base.
Hot-Cut Border / Embroidered Border
A stitched outline with a laser-cut or hot-cut edge can follow more detailed letter shapes. Check inner corners, felt margins and cutout centers separately; slender links need support. Heat-sensitive fabrics and chenille layers require a suitable finishing approach, not one universal cut setting.
Backing options
Sew-on
Sew-on lettering has no standard-shape requirement. Plan a practical stitch route around long swashes and cutouts without crossing the visible text. Thin garment panels may still need support; confirm the application with the garment maker.
Iron-on
Iron-on lettering also allows custom shapes, provided the garment tolerates the required application process. Narrow strokes have less bonding area than broad letters. Confirm fabric, equipment and the complete adhesive footprint before approving the construction.
Hook-and-loop
Hook-and-loop works best on a standard outline with a merrowed border. We do not recommend it for irregular cutout letters: embroidered or cut edges may distort when the hook layer is fitted and may not sit evenly. Consider a regular text badge or sew-on lettering instead.
Adhesive
Adhesive backing may assist positioning or suitable temporary display. Small detached dots and thin swashes have limited contact area. Do not treat a peel-and-stick layer as a substitute for permanent garment attachment.

A font file alone does not define a finished patch. For stitched lettering, needle penetration pulls the fabric inward, so support and compensation must account for the letter geometry and base material; see Wilcom’s explanation of pull compensation. Long wordmarks and narrow connections are reviewed together rather than scaled blindly.

Are custom lettering patches the same as name patches?
Not necessarily. This page covers decorative initials, alphabet pieces, brand words and typographic motifs. Personal names, role labels and uniform rosters use a different approval process; see our custom name patches.
Can custom letter patches be supplied as separate characters?
Yes. Specify each character, its height, color, backing and quantity, plus the intended spacing and baseline for application. The MOQ is 200 pcs. Confirm the permitted variation split and whether a quotation counts separate pieces or sets before ordering.
Can you make custom text patches as one connected word?
A connected word is possible when its joins and supporting base can hold the shape. Thin cursive connections, dots and long swashes may need a wider bridge or shared base. The proof should identify these supports and show the full finished word width.
Can the centers of B, O and other letters be cut out?
A visible opening can be a true cutout or a contrasting filled area. Please specify which you want. We check the remaining stroke width, border and backing around the opening; very small centers may need a simplified outline or supporting material.
Which backing is best for irregular lettering?
Sew-on and iron-on do not require standard outer shapes, although garment compatibility and attachment area still matter. Hook-and-loop is best on standard shapes with a merrowed border. We do not recommend it for irregular letters because contour finishing and backing assembly can distort the patch.
How small can the lettering be?
There is no universal minimum that suits every font and construction. Stroke width, open centers, pile texture, outline thickness and the surrounding detail all matter. Send the actual dimensions; a flatter woven or printed face may suit compact lettering better than chenille.
What should I send for a bulk lettering quote?
Send the exact word or character list, artwork you are permitted to reproduce, overall dimensions, colors, border, backing, garment material and quantity of each version. Include a placement diagram for separate characters and clarify whether you need pieces or grouped sets.
Will you change my typeface or wordmark for production?
We may recommend opening a counter, strengthening a join or simplifying a narrow detail when the original cannot work at the requested size. Changes must be shown for approval; the finished letter shape and word layout should not be silently substituted.
